In this context, mechanical joining technologies, such as clinching, are becoming more and more relevant especially in the automotive industry. However, the availability of only few standards and almost none systematic design methods causes a still very time- and cost-intensive assembly development process considering mainly expert knowledge and a considerable amount of experimental studies. Motivated by this, the presented work introduces a novel approach for the methodical design and dimensioning of mechanically clinched assemblies. Therefore, the utilization of regression models, such as machine learning algorithms, combined with manufacturing knowledge ensures a reliable estimation of individual clinched joint characteristics. In addition, the implementation of an engineering workbench enables the following data-driven and knowledge-based generation of high-quality initial assembly designs already in early product development phases. In a subsequent analysis and adjustment, these designs are being improved while guaranteeing joining safety and loading conformity. The presented results indicate that the methodological approach can pave the way to a more systematic design process of mechanical joining assemblies, which can significantly shorten the required number of iteration loops and therefore the product development time."}],"publication":"Materials Research Proceedings"},{"type":"conference","keyword":["Sheet Metal","Joining","Stiffness"],"department":[{"_id":"630"}],"date_created":"2025-06-23T08:00:55Z","abstract":[{"lang":"eng","text":"The combination of the mechanical properties of a clinched joint and of the material surrounding the joint determine the resulting properties of the component and joint. The cause and effect relationships between the joint and the joint environment offers the possibility of a specific modification through an adaptation in the design process. In order to identify these cause and effect relationships and resulting interactions experimentally, numerous of experiments are required. In this publication, a concept for the automated manufacturing of head tensile test and shear tensile test specimens – from cutting to clinching – by using a punch laser machine is presented. Based on a full-factorial experimental design, the parameters change of the properties of the joint environment by beading and change of the punch displacement are addressed. The influence on the properties of the clinched specimen is evaluated based on the variables Stiffness, force at the beginning of yielding and maximum force at head tensile loading and shear tensile loading. In addition, the geometric quality parameters of neck thickness, interlock and bottom thickness are evaluated. To meet these requirements, the adaptability of the joining processes must be improved to be able to process different material combinations and to react to challenges caused by deviations in the process chain. One example of a highly adaptable process due to the two-step process sequence is thermomechanical joining with Friction Spun Joint Connectors (FSJCs) that can be individually adapted to the joint. In this paper, the potentials of the adaption in the two-stage joining process with aluminium auxiliary joining elements are investigated. To this end, it is first investigated whether a thermomechanical forming process can be used to achieve a uniform and controlled manufacturing regarding the process variable of the temperature as well as the geometry of the FSJC. Based on the successful proof of the high and good repeatability in the FSJC manufacturing, possibilities, and potentials for the targeted influencing of the process and FSJC geometry are shown, based on an extensive variation of the process input variables (delivery condition and thus mechanical properties of the raw parts as well as the process parameters of rotational speed and feed rate). In order to achieve the energy-saving and climate targets, it is not only necessary to develop new processes and processing possibilities, but also to optimise known process chains with regard to energy and resource efficiency in the area of production technology. Here, the recycling of supposed production waste represents an opportunity to save energy. In addition to the conventional and smelting metallurgical recycling process, extensive research activities have therefore been carried out for alternative solid-state recycling processes. One example is the friction-induced recycling process, which has been used in past studies to demonstrate the energy- and resource-efficient production of semi-finished products from aluminium scrap such as chips. In addition, properties like chemical composition and strength can be adjusted locally and in terms of processing time. This, in turn, requires an adaptation of standard joining techniques. In multi-material combinations, the importance of integral cast components, in particular, is increasing and poses additional technical challenges for the industry. One approach to solve these challenges is adaptable joining elements manufactured by a thermomechanical forming process. By applying an incremental and thermomechanical joining process, it is possible to react immediately and adapt the joining process inline to reduce the number of different joining elements. In the investigation described in this publication, cast plates made of the cast aluminium alloy EN AC-AlSi9 serve as joining partners, which are processed by sand casting. The joining process of hypoeutectic AlSi alloys is challenging as their brittle character leads to cracks in the joint during conventional mechanical joining. In order to be able to predict the clinched joint properties as a function of the individual manufacturing steps, current studies focus on numerical modeling of the entire clinching process chain. It is essential to be able to take into account the influence of the joining process-induced damage on the load-bearing capacity of the joint during the loading phase. This study presents a numerical damage accumulation in the clinching process based on an implemented Hosford-Coulomb failure model using a 3D clinching process model applied on the aluminum alloy EN AW-6014 in temper T4. A correspondence of the experimentally determined failure location with the element of the highest numerically determined damage accumulation is shown. Moreover, the experimentally determined failure behavior is predicted to be in agreement in the numerical loading simulation with transferred pre-damage from the process simulation. Especially the growing importance of integral cast components poses additional engineering challenges for the industry. One approach to achieve these goals are adaptable joining elements formed by friction spinning. This approach uses friction-induced heat to form customisable joining elements to join sheets for different boundary conditions, even for brittle cast materials. It is possible to react immediately to adapt to the joining process inline and reduce the amount of different joining elements. As the joining partner serve casting plates of the aluminium casting alloy EN AC–AlSi9, which is processed in the sand casting. Joining hypoeutectic AlSi alloys constitutes a challenge because the brittle character of these cause cracks in the joint during conventional mechanical joining. Furthermore, the friction-induced heat of the novel joining process causes a finer microstructure in the hypoeutectic AlSi9 casting alloy. In particular, the eutectic Si is more fine-grained, resulting in higher joint ductility. This study indicates the joining suitability of a hypoeutectic aluminium casting alloy in combination with adaptive manufactured additional joining elements. Here, various mechanical and microstructural investigations validate the influence of the thermomechanical joining technique. Hereby, the combination of different materials, metal sheets, or cast components, is mechanically joined, often by forming joining processes. The cast components mostly used are high-strength, age-hardenable aluminium alloys of the Al–Si system. Here, the low ductility of the AlSi alloys constitutes a challenge because their brittle nature causes cracks during the joining process. However, by using suitable solidification conditions, it is possible to achieve a microstructure with improved mechanical and joining properties. For this study, we used the twin-roll casting process (TRC) with water-cooled rollers to manufacture the hypoeutectic AlSi10Mg for the first time. Hereby, high solidification rates are realisable, which introduces a microstructure that is about four times finer than in the sand casting process. In particular, it is shown that a fine microstructure close to the modification with Na or Sr is achieved by the high solidification rate in the TRC process without using these elements. Based on this, the mechanical properties increase, and especially the ductility is enhanced. Subsequent joining investigations validate the positive influence of a high solidification rate since cracks in joints can be avoided. Hence, this group of alloys is often used in the automotive sector. The challenge for this application is the brittle character of these alloys which leads to cracks during joint formation when mechanical joining technologies are used. A rise in ductility can be achieved by a considerable increase in the solidification rate which results in grain refinement. High solidification rates can be realized in twin–roll casting (TRC) by water-cooled rolls. Therefore, a hypoeutectic EN AC–AlSi9 (for European Norm - aluminum cast product) is manufactured by the TRC process and analyzed. Subsequently, joining investigations are performed on castings in as-cast and heat-treated condition using the self-piercing riveting process considering the joint formation and the load-bearing capacity. Due to the fine microstructure, the crack initiation can be avoided during joining, while maintaining the joining parameters, especially by specimens in heat treatment conditions. This leads to advantages such as reduced joining time and manufacturing\r\ncosts. On the other hand, the joint strength solely relies on directed material deformation, which renders an accurate material modelling essential to reliably predict the joint forming. The formation of the joint locally involves large plastic strains and possibly complex non-proportional loading paths, as typical of many metal forming applications. Consequently, a finite plasticity formulation is utilised incorporating a Chaboche–Rousselier kinematic hardening law to capture the Bauschinger effect. Material parameters are identified from tension–compression tests on miniature spec-\r\nimens for the dual-phase steel HCT590X. The resulting material model is implemented in LS-Dyna to study the locally diverse loading paths and give a quantitative statement on the importance of kinematic hardening for clinching. However, these methods often lead to resetting of elastic deformations and crack-\r\nclosing after unloading. In contrast, the in situ computed tomography (CT) can provide three-dimensional images of the clinch point under loading conditions. In this paper, the potential of the in situ investigation of a clinching process as validation method is analyzed. For the in situ testing, a tailored test set-up featuring a beryllium cylinder for load-bearing and clinching tools made from ultra-high-strength titanium and Si3N4 are used. In the experiments, the clinching of two aluminum sheets is interrupted at specific process steps in order to perform the CT scans. For this reason, multi-material-systems made of high-strength steel and aluminium as well as metal and fibre-reinforced plastics gain in importance. However, different material properties, e.g. stiffness, thermal expansion coefficients or chemical incompatibilities, are challenging for conventional joining technologies. Joining by cold formed pin structures has shown to have high potential for joining multi-material-systems. These pins can be joined either by direct pin pressing into an unperforated joining partner or by caulking, where the pins are inserted through a pre-punched joining partner and the pin head is upset, resulting in a form-fit joint. Usually, cylindrical pins are used for joining. However, non-rotationally symmetrical pin geometries offer the possibility of introducing a predetermined breaking point or reinforcing a connection in the principal force direction. In this work, cylindrical pins as well as non-rotationally symmetrical pin geometries, such as polygonal and oval pin structures, are cold extruded from the sheet metal plane of an HCT590X+Z dual phase steel and joined in the next step with an EN AW-6014 aluminium using direct pin pressing. Since the formation of an undercut has an crucial influence on the joint strength, the investigations will be focused on the resulting joint geometry. In addition, the effect of different pin heights will be examined to analyse the joint formation at different levels of compression of the pin structures. Finally, the joints are evaluated regarding their joint strength in tensile shear tests and cross tension tests. In comparison to already available studies, the unique novelty is the use of non-rotational symmetric pin structures for the CFRT/metal hybrid joining. Thus, a variation in the fiber orientation in the CFRT component as well as a variation in the non-rotational symmetric pins’ orientation in relation to the sample orientation is conducted. The created samples are consequently mechanically tested via single lap shear experiments in a quasi-static state. Finally, the failure behavior of the single lap shear samples is investigated with the help of microscopic images and detailed photographs. In the single lap shear tests, it could be shown that non-rotational symmetric pin structures lead to an increase in maximum testing forces of up to 74% when compared to cylindrical pins. However, when normalized to the pin foot print related joint strength, only one polygonal pin variation showed increased joint strength in comparison to cylindrical pin structures. The investigation of the failure behavior showed two distinct failure modes. The first failure mode was failure of the CFRT component due to an exceedance of the maximum bearing strength of the pin-hole leading to significant damage in the CFRT component. The second failure mode was pin-deflection due to the applied testing load and a subsequent pin extraction from the CFRT component resulting in significantly less visible damage in the CFRT component. Generally, CFRT failure is more likely with a fiber orientation of 0° in relation to the load direction while pin extraction typically occurs with a fiber orientation of 90°. In many cases, joining is a key factor for the successful application of TPCs in multi-material systems. Many joining processes for this material group are based on warm forming the joining zone. This results in a change of the local material structure characterised by modified fibre paths, as well as varying fibre contents, which significantly influences the load-bearing behaviour. During the forming process, many different phenomena occur simultaneously at different scales. In this paper, the deformation modes and flow mechanisms of TPCs during forming described in the literature are first analysed. Based on this, three different joining processes are investigated: embedding of inserts, moulding of contour joints, and hotclinching. In der dimensionellen Computertomografie hingegen haben sich in den vergangenen Jahren mehrere Auflösungskonzepte etabliert, die aufgrund der fehlenden Normung zueinander im Kontrast stehen. In diesem Beitrag werden die drei häufigsten Konzepte, die Voxelgröße, die Ortsauflösung und die metrologische Strukturauflösung in Kürze vorgestellt.
