These stair-stepping effects can be reduced by using a smaller slice height, but complete elimination is not possible. In this paper, FDM parts manufactured with the material ABS-M30 are finished using mass finishing methods. The mass finishing is done with a trough vibrator, which is comparatively gentle to the parts in comparison to other mass finishing technologies. The analysis discusses the surface-smoothing effect of finishing time and intensity on various part sizes and build orientations. This is due to the characteristics of the process. In many fields of application, high demands are made on the optical quality of the part. An improvement in the surface quality of FDM parts made of Ultem*9085 can be achieved through post-treatment with a mass finishing process. In this paper, FDM specimens are post-treated in a disk finishing unit. Influences of the mass finishing process are analyzed with regard to the dependence of surface quality on the various process parameters and on the finishing medium, grinding time and grinding speed. The finishing efficiency depends on the finishing media and decreases for lower finishing time. For all media a lower disk velocity results a smaller grinding effect, but there are clearly differences between the finishing media. The paper also discusses effects of the grinding process on the mechanical properties of the parts. One of the most used additive manufacturing processes is \"Fused Deposition Modeling\" (FDM) which allows the production of prototypes and end-use parts. Due to the manufacture layer by layer, also complex part geometries can be created in one working step. Furthermore, lightweight parts with specific inner core structures can be manufactured in order to achieve good weightrelated strength properties. In this paper the mechanical behavior of lightweight parts manufactured with the 3D production system Fortus 400mc from Stratasys and the material Polyetherimide (PEI) with the trade name Ultem*9085 is analyzed. The test specimens were built up with different inner structures and building directions. Therefore, test specimens with known lightweight core geometries (e.g. corrugated and honeycomb cores) were designed. A four-point bending test was conducted to analyze the strength properties as well as the weight-related strength properties. In this work, these factors are analyzed and kept constant to obtain a reliable material data set for different layer thicknesses and testing temperatures. The amount of used powder, which is not sintered, can be refreshed and used for further building jobs. Due to cost reduction, better mechanical properties and a simpler processing it is reasonable to combine virgin and used powder for part manufacturing. During the building time the powder is thermally loaded and its structure is changed. State of the art in laser sintering is a defined powder ratio. Since the powder ageing depends on the individual history of sintering, this procedure cannot ensure a defined powder quality. However, for a serial production it is necessary to characterize the raw material, as well as all other steps along the process chain, in order to ensure a high reproducibility and reliability. Rheological, physical and particle properties are considered to correlate powder and chosen material properties. Different powder qualities adjusted by the Melt Volume Rate (MVR) are tested using promising rheological properties like viscosity or molecular weight. Investigations about powder bed density, bulk properties as well as thermal characterization complement the experimental setup. These parameters are correlated with mechanical, electrical, thermal and physical material properties of laser sintered parts. The most important influencing factors along the process chain are kept constant. At the end a procedure is shown to obtain a defined powder quality. Considering the whole lifecycle costs of parts changes the point of view. Due to the modification of the new production process and new supply chains during a parts lifecycle, producing companies can strongly benefit from AM. Therefore, a costing model for assessing lifecycle costs with regard to specific applications and branches has been developed. The costing model represents the advantages of AM monetarily. For the evaluation of this model and the influence factors, different case studies have been performed including different approaches in part redesign. Deeper research is and will be carried out with respect to the AM building rates and the comparability of various AM machines, as these facts are hardly comparable for end users. In this paper, the results of a high-energy finishing process, which uses a disc finishing unit and is designed for parts manufactured with the material Ultem*9085, are presented. The analysis discusses the surface-smoothing effect of various finishing materials with varying geometries, as well as the effect of finishing time and speed. The first step is the characterization of the powder quality, whereas the rheological and physical investigations of nylon 12 powder are shown. By changing some important influencing factors, for example the powder ratio, the powder ageing and the moisture content, the influence on mechanical and physical properties, density and porosity, are investigated. The composition of the used powder is known. The previous process (storage conditions, etc.) as well as the laser sintering process (regarding energy density, temperature, etc.) is kept constant for the duration of this work. Regarding the post process in this work the cooling down phase is investigated as well. With an automatically blasting system it is possible to keep the post process parameters blasting distance and blasting time, constant. All of the tests will be performed using dry and conditioned test specimens. A better understanding of the cost structure will help to compare the AM costs with the opportunity costs of the classical manufacturing technologies and will make it easier to justify the use of AM manufactured parts. This paper will present work in progress and methodology based on a sample investigated with business process analysis / simulation and activity based costing. For this, tensile specimens were stored for time periods of up to 52 weeks in two different conditions and the testing was conducted at different temperatures within a temperature range of -60°C to +160°C. Further tests were made after the exposure in multiple media.
