  text: <jats:title>Abstract</jats:title><jats:p>Control engineering applications
    usually require a model that accurately represents the dynamics of the system.
    In addition to classical physical modeling, powerful data‐driven approaches are
    gaining popularity. However, the resulting models may not be ideal for control
    design due to their black‐box structure, which inherently limits interpretability.
    Formulating the system dynamics in port‐Hamiltonian form is highly beneficial,
    as its valuable property of passivity enables the straightforward design of globally
    stable controllers while ensuring physical interpretability. In a recently published
    article, we presented a method for data‐driven inference of port‐Hamiltonian models
    for complex mechatronic systems, requiring only fundamental physical prior knowledge.
    The resulting models accurately represent the nonlinear dynamics of the considered
    systems and are physically interpretable. In this contribution, we advance our
    previous work by including two key elements. Firstly, we demonstrate the application
    of the above described data‐driven PCHD models for controller design. Preserving
    the port‐Hamiltonian form in the closed loop not only guarantees global stability
    and robustness but also ensures desired speed and damping characteristics. Since
    control systems based on output measurements, which are continuously measured
    during operation due to the feedback structure, we secondly aim to use this data.
    Thus, we augment the existing modeling strategy with an intelligent adaptation
    approach to address uncertainties and (un)predictable system changes in mechatronic
    systems throughout their lifecycle, such as the installation of new components,
    wear, or temperature fluctuations during operation. Our proposed algorithm for
    recursively calculated data‐driven port‐Hamiltonian models utilizes a least‐squares
    approach with extensions such as automatically adjusting the forgetting factor
    and controlling the covariance matrix trace. We demonstrate the results through
    model‐based application on an academic example and experimental validation on
    a test bench.</jats:p>

  text: 'Model‐based state observers require high‐quality models to deliver accurate
    state estimates. However, due to time or cost shortage, modeling simplifications
    or numerical issues, models often have severe inaccuracies that may lead to insufficient
    and deficient control. Instead of attempting to iteratively model these deviations,
    we address the challenge by the concept of joint estimation. Thus, we assume a
    linear combination of suitable functions to approximate the inaccuracies. The
    parameters of the linear combination are supposed to be time invariant and augment
    the model''s state. Subsequently, the parameters can be identified simultaneously
    to the states within the observer. Referring to the principle of Occam''s razor,
    the parameters are claimed to be sparse. Our former work shows that estimating
    states and model inaccuracies simultaneously by a sparsity promoting unscented
    Kalman filter yields not only high accuracy but also provides interpretable representations
    of underlying inaccuracies. Based on this work, our contribution is twofold: First,
    we apply our approach finally on a real‐world test bench, namely a golf robot.
    Within the experimental setting, we investigate closed loop behavior as well as
    how suitable functions need to be chosen to approximate the inaccuracies in a
    physically interpretable way. Results do not only provide high state estimation
    accuracy but also meaningful insights into the system''s inaccuracies. Second,
    we discuss and establish a method to automatically adapt and update the model
    based on collected data of the linear combination during operation. Examining
    past parameter estimates by principal component analysis, a moving window is utilized
    to extract the most dominant functions. These are kept characterizing the model
    inaccuracies, while nondominant functions are automatically neglected and refilled
    with novel function candidates. After analysis and rebuilding, this updated function
    set is subsequently fed back into the joint estimation loop and deployed for further
    estimation. Hence, we give a holistic paradigm of how to analyze and combat model
    inaccuracies while ensuring high state estimation accuracy. Within this setting,
    we once more investigate closed loop behavior and yield promising results. In
    conclusion, we show that the proposed observer provides a helpful tool to guarantee
    high estimation accuracy for models with severe inaccuracies or for situations
    with occurring deviations during operation, for example, due to mechanical wear
    or temperature changes.</jats:p>'

  text: Residual stresses in directly joined laminates made of steel and carbon fiber
    reinforced epoxy resin reduce the interface and bond strength and thus have to
    be taken into account for the strength analysis of structural components. For
    a holistic description of residual stresses, a thermo-chemo-mechanical constitutive
    model is introduced in the present work and presented for the multi-scale analysis
    of residual stress patterns. In this context, the analysis of representative unit
    cells with regular and stochastic distribution of fibers gives information about
    the associated deformation and stress fields. Dehomogenization at macroscopically
    highly stressed regions, characterized by local stress peaks, reveals the effect
    of gradient deformation in the microstructure. Another aspect of this work is
    the development of FFT-based Galerkin methods, which allows an evaluation of the
    effect of defect densities, heterogeneities and morphologies on the applicability
    of the incremental hole drilling method. It could be demonstrated that the incremental
    hole drilling method is particularly sensitive to defects running along the surface.

  text: Eigenspannungen in direktgefügten Werkstoffverbunden aus Stahl und kohlenstofffaserverstärktem
    Epoxidharz reduzieren die Grenzschicht- und Verbundfestigkeit und sind somit für
    die Festigkeitsbeurteilung von Strukturen zwingend zu berücksichtigen. Zur ganzheitlichen
    Beschreibung von Eigenspannungen wird in der vorliegenden Arbeit ein thermo-chemo-mechanisches
    Konstitutivmodell für die skalenübergreifende Bewertung von Eigenspannungsverteilungen
    vorgestellt. Die Analyse von repräsentativen Einheitszellen mit regulärer und
    stochastischer Verteilung von Fasern liefert in diesem Zusammenhang Informationen
    über die zugehörigen Deformations- und Spannungsfelder. Die Dehomogenisierung
    an makroskopisch hochbelasteten Bereichen, die durch lokale Spannungsüberhöhungen
    gekennzeichnet sind, zeigt die Auswirkung der gradientenbehafteten Deformation
    in der Mikrostruktur. Ein weiterer Aspekt dieser Arbeit ist die Entwicklung FFT-basierter
    Galerkin-Methoden, die es erstmalig erlauben, eine Bewertung der Auswirkung von
    Defektdichte, Heterogenität und Morphologie auf die Anwendbarkeit der inkrementellen
    Bohrlochmethode vorzunehmen. Es konnte nachgewiesen werden, dass die inkrementelle
    Bohrlochmethode insbesondere auf an der Oberfläche verlaufende Defekte sensitiv
    reagiert.

  text: <jats:p>The optimization of process parameters in powder Directed Energy Deposition
    (DED) is essential for achieving consistent, high-quality bead geometries, which
    directly influence the performance and structural integrity of fabricated components.
    As a subset of additive manufacturing (AM), the DED process, also referred to
    as laser metal deposition (LMD), enables precise, layer-by-layer material deposition,
    making it highly suitable for complex geometries and part repair applications.
    Critical parameters, such as the laser power, feed rate, powder mass flow, and
    substrate temperature govern the deposition process, impacting the bead height,
    width, contact angle, and dilution. Inconsistent control over these variables
    can lead to defects, such as poor bonding, dimensional inaccuracies, and material
    weaknesses, ultimately compromising the final product. This paper investigates
    the effects of various process parameters, specifically the substrate temperature,
    on bead track geometry in DED processes for stainless steel (1.4404). A specialized
    experimental setup, integrated within a DED machine, facilitates the controlled
    thermal conditioning of sample sheets. Using Design of Experiments (DoE) methods,
    individual bead marks are generated and analyzed to assess geometric characteristics.
    Regression models, including both linear and quadratic approaches, are constructed
    to predict machine parameters for achieving the desired bead geometry at different
    substrate temperatures. Validation experiments confirm the accuracy and reliability
    of the models, particularly in predicting the bead height, bead width, and contact
    angle across a broad range of substrate temperatures. However, the models demonstrated
    limitations in accurately predicting dilution, indicating the need for further
    refinement. Despite some deviations in measured values, successful fabrication
    is achieved, demonstrating robust bonding between the bead and substrate. The
    developed models offer insights into optimizing DED process parameters to achieve
    desired bead characteristics, advancing the precision and reliability of additive
    manufacturing technology. Future work will focus on refining the regression models
    to improve predictions, particularly for dilution, and further investigate non-linear
    interactions between process variables.</jats:p>

  text: <jats:p>Additive manufacturing (AM) technologies enable near-net-shape designs
    and demand-oriented material usage, which significantly minimizes waste. This
    points to a substantial opportunity for further optimization in material savings
    and process design. The current study delves into the advancement of sustainable
    manufacturing practices in the automotive industry, emphasizing the crucial role
    of lightweight construction concepts and AM technologies in enhancing resource
    efficiency and reducing greenhouse gas emissions. By exploring the integration
    of novel AM techniques such as selective laser melting (SLM) and laser metal deposition
    (LMD), the study aims to overcome existing limitations like slow build-up rates
    and limited component resolution. The study’s core objective revolves around the
    development and validation of a continuous process chain that synergizes different
    AM routes. In the current study, the continuous process chain for DMG MORI Lasertec
    65 3D’s LMD system and the DMG MORI Lasertec 30 3D’s was demonstrated using 316L
    and 1.2709 steel materials. This integrated approach is designed to significantly
    curtail process times and minimize component costs, thus suggesting an industry-oriented
    process chain for future manufacturing paradigms. Additionally, the research investigates
    the production and material behavior of components under varying manufacturing
    processes, material combinations, and boundary layer materials. The culmination
    of this study is the validation of the proposed process route through a technology
    demonstrator, assessing its scalability and setting a benchmark for resource-efficient
    manufacturing in the automotive sector.</jats:p>

  text: The use of hybrid materials as a combination of fibre-reinforced plastic (FRP)
    and metal is of great interest in order to meet the increasing demands for sustainability,
    efficiency, and emission reduction based on the principle of lightweight design.
    These two components can therefore be joined using the intrinsic joining technique,
    which is formed by curing the matrix of the FRP component. In this study, for
    the hybrid joint, unidirectionally pre-impregnated semi-finished products (prepregs)
    with duromer matrix resin and micro-alloyed HC340LA steel were used. In order
    to conduct a detailed investigation, the damage mechanisms of intrinsically produced
    fibre metal laminates (FMLs), a new clamping device, and a novel pressing tool
    were designed and put into operation. The prepregs were prestressed by applying
    a preloading force using a specially designed prestressing frame. Hybrid specimens
    were then produced and subjected to nanoindentation and a shear tensile test.
    In particular, the effect of the residual stress state by varying the defined
    prestressing force on the damage mechanisms was studied. The results showed that
    no fracture patterns occurred in the interface of the specimens without preloading
    as a result of curing at 120 °C, whereas specimens with preloading failed at the
    boundary layer in the tensile range. Nevertheless, all specimens cured at 160
    °C failed at the boundary layer in the tensile range. Furthermore, it was proven
    that the force and displacement of the preloaded specimens were promisingly higher
    than those of the unpreloaded specimens.

    Luft, emissions from flange connections must be reduced (to L0.01). The design
    and calculation of steel flanges is easy to handle with the help of EN 1591-1
    and EN 13555. However, these standards are not suitable in their current form
    for thermoplastic sealing joints, such as those used in natural gas supply. For
    this reason, lengthy and cost-intensive tests must currently be carried out to
    verify tightness and strength. The aim of a doctoral project is to develop a time-efficient
    and cost-effective analytical calculation method based on the existing standards.
    For this purpose, the energy-elastic material parameters of the steel must be
    replaced by elastoplastic material parameters of the thermoplastics and the calculation
    algorithm adapted accordingly. The problem is to be investigated with the aid
    of numerical structural simulations (FEM) and experimental tests."</jats:p>

  text: <jats:p>Abstract. Reducing the weight of vehicles can significantly lower
    the energy or fuel consumed and thus the emissions during operation. One possibility
    to assess this is the use of a property adapted multi-material systems containing
    high strength steel, light metals like aluminium or magnesium and fibre reinforced
    plastics. While expanding the number of materials used new challenges arise for
    the production and furthermore the joining technology to manufacture the vehicle
    made of the multi-material systems. One approach to overcome these challenges
    is to use innovative and adaptable joining techniques which allows the manufacturing
    of joints of different material combinations. Extensive research activities on
    the two stage thermo-mechanical joining process with adaptable joining elements
    was able to demonstrate the great potentials in terms of joining dissimilar materials
    with good strength. The previously kinematic and path-based fabrication of auxiliary
    joining elements is modified in this publication to a form-based approach with
    a perspective of establishing an efficient process chain using easily and cheaply
    available rods. Based on the new approach to produce the auxiliary joining elements,
    it can be demonstrated that a reproducible production of the geometry is possible
    for the investigated steel as well as aluminium material. </jats:p>

  text: Similar to bulk metal forming, clinch joining is characterised by large plastic
    deformations and a variety of different 3D stress states, including severe compression.
    However, inherent to plastic forming is the nucleation and growth of defects,
    whose detrimental effects on the material behaviour can be described by continuum
    damage models and eventually lead to material failure. As the damage evolution
    strongly depends on the stress state, a stress-state-dependent model is utilised
    to correctly track the accumulation. To formulate and parameterise this model,
    besides classical experiments, so-called modified punch tests are also integrated
    herein to enhance the calibration of the failure model by capturing a larger range
    of stress states and metal-forming-specific loading conditions. Moreover, when
    highly ductile materials are considered, such as the dual-phase steel HCT590X
    and the aluminium alloy EN AW-6014 T4 investigated here, strong necking and localisation
    might occur prior to fracture. This can alter the stress state and affect the
    actual strain at failure. This influence is captured by coupling plasticity and
    damage to incorporate the damage-induced softening effect. Its relative importance
    is shown by conducting inverse parameter identifications to determine damage and
    failure parameters for both mentioned ductile metals based on up to 12 different
    experiments.
